Mesh Pitch Accuracy Welding Machine Checks and Fixes 2026

If your welded mesh sheets come off the line with 99 mm on one row and 102 mm on the next, a mesh pitch accuracy welding machine problem is usually a feeding, clamping, or heat-shrinkage issue before it’s a controller failure. Start by measuring five consecutive pitches at the left edge, center, and right edge, then compare the error pattern to the checks below.

Mesh Pitch First Checks

For a mesh pitch accuracy welding machine, check pitch error by position first: left, center, right, and along the feeding direction. A constant 2 mm error points to parameter or encoder scaling. A growing error points to slip. A left-right difference points to clamp pressure, wire straightness, or cross-wire positioning.

Don’t start by turning random servo values. That burns time and creates a second problem. Start with one sheet, one caliper, one marking pen, and one clear table. Use a 1,000 mm steel ruler or a calibrated digital caliper for small mesh sizes. For construction mesh, measure from wire centerline to wire centerline, not outside edge to outside edge.

A practical shop test looks like this: run one dry cycle without welding current, then run one welded sheet using the same pitch setting. If the dry sheet is accurate but the welded sheet shrinks or waves, the feeding system isn’t your main fault. Heat, hold-down pressure, or wire release timing is moving the mesh after position is correct.

Before reaching into the line, isolate stored energy. OSHA 29 CFR 1910.147 covers control of hazardous energy for servicing machinery, and mesh welding lines have electrical, pneumatic, and mechanical energy in the same work zone. Lockout isn’t paperwork here. A cross-wire clamp can close faster than your hand can move.

If you’re comparing a new custom mesh welding machine with an older welded mesh line, ask the supplier how pitch is verified during factory acceptance testing. A useful FAT sheet lists target pitch, measured pitch, wire diameter, mesh width, welding current, air pressure, and line speed. A video without numbers doesn’t help your engineer sign off a machine.

Wire Feeding Drift

One bad feed roller can make a good machine look inaccurate. You set 100 mm pitch, the servo rotates correctly, the PLC says position reached, and the actual wire only moves 97.5 mm because oil, scale, or low roller pressure lets the longitudinal wire slide. The controller did its job. The wire didn’t follow.

This is common with black low-carbon wire, ribbed rebar wire, and wire stored near cutting oil. A shiny drive roller with shallow grooves is suspicious. So is a pressure cylinder that looks fine but only gives 0.25 MPa when the drawing calls for 0.5 MPa. Check the gauge while the machine cycles, not while it sits idle. A lazy regulator can drop pressure during repeated feeding.

Use this field check:

1. Mark one longitudinal wire with paint before the feed rollers.

2. Command ten feeds at 100 mm pitch.

3. Measure total travel after the tenth feed.

4. Repeat at the left, middle, and right feed lanes.

5. Compare dry feeding with welded production speed.

If ten feeds should equal 1,000 mm and you get 985 mm, don’t chase 15 mm in the pitch table yet. Check roller pressure, wire diameter, straightener drag, guide tube friction, and backlash between servo motor and feed shaft. A loose coupling screw on a feed shaft can hide for weeks because the line still runs, just badly.

There is also a wire straightness trap. A coil-fed wire with heavy cast can push against the guide tube wall, then release unevenly. The pitch reading changes even when feed length is stable. For tight tolerance mesh, pre-straightening matters more than operators expect. Seven-roll straighteners usually control wire better than a simple two-roll guide when the plant runs 3 mm to 6 mm wire at higher speed.

For AAC panel reinforcement, the error may appear after mesh handling rather than at the welder exit. An AAC panel mesh welding line has downstream cutting, stacking, and cage assembly steps, so measure pitch at the welding table first, then after transfer. If pitch changes after lifting, the issue is mesh handling, not weld positioning.

Welding Heat Movement

A sheet can be dimensionally correct before current flows and wrong after the weld cools. That frustrates operators because the feed calibration passes. The root cause is usually heat shrinkage, poor hold-down timing, or uneven electrode pressure across the welding width.

Resistance welding current and weld time should be measured with proper instruments, not guessed from the HMI display. ISO 17657-1:2005 covers equipment used for calibration of welding current and weld time in resistance welding. For mesh production, that means current/time verification belongs beside mechanical pitch checks, especially after transformer replacement or controller repair.

A simple test works well. Weld three sheets at normal settings, then reduce weld time by 10 percent while keeping nugget strength acceptable. If pitch improves and wire pull tests still pass, excessive heat was moving the mesh. If pitch doesn’t change, look back at clamps, release timing, and feed mechanics.

Don’t make welds weak to fix pitch. Construction mesh is bought for load transfer, crack control, and repeatable spacing. If you’re making welded wire reinforcement for concrete, ASTM A1064/A1064M-22 is one named specification used for carbon-steel wire and welded wire reinforcement. Your buyer may have a local standard too, but the practical point is the same: dimension and weld quality must pass together.

Transformer heat can also enter the pitch discussion indirectly. If the welding transformer overheats, output may drift during a shift, and the operator may compensate by changing current or speed. That can create a moving target for pitch checks. We covered the electrical side in the previous article on resistance welding transformer overheating, and it’s worth reading if pitch complaints appear after 2 to 4 hours of production instead of at startup.

Servo Calibration Fixes

If dry feed length is wrong by a stable amount, calibrate the axis. Stable is the key word. If the error moves around, calibration won’t save you. Fix slip, backlash, air pressure, and wire drag first.

Common servo systems on mesh welding lines include Siemens S7-1200 or S7-1500 PLCs, Mitsubishi MR-JE or MR-J4 drives, Delta ASDA-A2 drives, and Yaskawa Sigma series motors. The brand matters less than the data you check: electronic gear ratio, pulse count per motor revolution, gearbox ratio, feed roller diameter, home sensor repeatability, and acceleration/deceleration profile.

A clean calibration method:

1. Set pitch to 100 mm.

2. Disable welding current.

3. Feed 20 steps.

4. Measure total movement from first wire centerline to last wire centerline.

5. Calculate error over the full length, not one pitch.

6. Adjust scaling.

7. Repeat at 50 mm, 100 mm, and 200 mm if the machine uses multiple products.

Why measure 20 steps? Because a 0.3 mm single-pitch measuring error becomes obvious over 2,000 mm. Your eye can’t center a caliper perfectly on ribbed wire every time. Long-span measurement exposes the machine error and averages the human error.

Backlash deserves its own warning. If the feed axis reverses during setup or homing, mechanical play can make the first pitch after restart different from the next 30 pitches. That gives you one bad row at the start of every sheet. The cure may be as simple as changing the homing direction so the axis always approaches production feed from the same side.

Sensor position is another boring failure that costs real money. A cross-wire proximity sensor set 2 mm too far from the wire may miss a thin 3 mm cross wire but detect a 6 mm wire. Then the machine drops one wire late, the pitch looks wrong, and the servo gets blamed. Set sensor gap with the smallest wire diameter used in production. Check it again after the magazine vibrates for a shift.

For export machines, save recipes by product name, not by operator memory. A recipe named “100x100_5.0mm_1200wide” is better than “Product 3”. Include feed pitch, weld time, current step, electrode pressure, hold-down delay, release delay, line speed, and cross-wire magazine timing. When a buyer in Chile, Saudi Arabia, or Indonesia calls about pitch, both sides can discuss the same recipe instead of trading photos of HMI pages.

Acceptance Testing Standards

Pitch accuracy is a contract item, so define the acceptance method before the machine ships. “Accurate mesh” is too vague. A better purchase specification says, for example: 100 mm x 100 mm mesh, 3.5 mm longitudinal wire, 3.5 mm cross wire, 1,200 mm mesh width, pitch tolerance +/-1.5 mm over any single pitch and +/-3 mm over 1,000 mm measured at left, center, and right.

That single sentence prevents a lot of argument.

For factory acceptance testing, measure at low speed and production speed. Some machines pass at 20 rows per minute and drift at 55 rows per minute because the feed roller pressure, wire straightener drag, or cross-wire drop timing can’t keep up. If your plant will run 8 hours per shift at full output, don’t accept a machine based only on a slow demonstration.

A useful FAT record should include:

  • Wire diameter and tensile grade
  • Wire surface condition, such as bright, black, ribbed, or galvanized
  • Target mesh opening and actual measured pitch
  • Measurement positions: left, center, right
  • Welding current, weld time, and electrode pressure
  • Feed speed and production rows per minute
  • Air pressure at the machine during cycling
  • Photos of the measuring points

This advice doesn’t apply to every wire product. Chain link fence, expanded metal, woven mesh, and hand-welded repair panels follow different process logic. It also doesn’t fully cover post-weld stretching or flattening lines where a downstream process intentionally changes sheet size. For those lines, pitch acceptance must be measured at the buyer’s defined final inspection point.

For concrete reinforcement mesh, remember that the site engineer usually cares about usable sheet size and bar spacing, not the servo screen. Procurement cares about machine output. The plant manager cares about scrap rate. Your acceptance sheet has to satisfy all three people, because all three will join the complaint call when the first container of mesh fails inspection.

Factory Repair Sequence

When a customer sends YZ Welding a mesh size complaint, we don’t start by asking for a new parts order. We ask for a pitch map. One sheet tells a story if the measurements are taken in the right places.

Mark the first cross wire as Row 0. Measure Row 1 to Row 10 along the left edge, center, and right edge. Then repeat near the end of the sheet. A progressive error from Row 1 to Row 10 usually points to feed drift. A left-right wedge points to uneven guide resistance or clamp force. A bad row repeated every cycle points to cross-wire loading or a timing event.

Here is the repair order we recommend on a live line:

1. Confirm recipe values against the production drawing.

2. Run dry feed and record pitch.

3. Run welded sheet and record pitch.

4. Check air pressure during cycling.

5. Inspect feed rollers, couplings, chains, belts, and gearbox play.

6. Verify encoder feedback and servo gear ratio.

7. Check cross-wire drop timing and sensor gap.

8. Adjust weld current/time only after mechanical checks pass.

9. Save the corrected recipe and print the measured result.

Skipping steps feels faster. It usually isn’t.

Keep one rejected sheet when troubleshooting. Operators often cut it up for scrap before the engineer arrives, then everyone argues from memory. Hang the sheet, label the row numbers, and write the measured pitch directly on the wire with paint marker. That ugly sheet is better than a meeting.

Parts replacement comes last unless something is visibly damaged. Replace a worn roller, cracked coupling, leaking cylinder, dead proximity switch, or unstable encoder cable. Don’t replace a servo drive because one product size is bad while five other product sizes run correctly. A failing drive rarely respects your product schedule.

If the machine is old enough that pitch control depends on manual stops, chain indexing, or a tired mechanical cam, a retrofit can be smarter than weekly adjustment. Servo feeding with closed-loop position control works better for plants running many mesh sizes. The tradeoff is training: your operators need recipe discipline, basic servo alarm reading, and a lockable parameter level so night-shift experiments don’t rewrite Monday’s production.

FAQ

What causes mesh pitch error?

Mesh pitch error usually comes from feed slip, wrong servo scaling, wire drag, clamp imbalance, heat shrinkage, or cross-wire timing. Measure left, center, and right positions before changing parameters.

How do you measure mesh pitch?

Measure from wire centerline to wire centerline across several spaces, then divide by the number of pitches. For troubleshooting, record left edge, center, and right edge on the same sheet.

Can welding current change pitch?

Yes. Excessive current, long weld time, or uneven electrode pressure can shrink or distort the mesh after accurate feeding. Compare dry-run pitch with welded-sheet pitch to separate feed error from heat movement.

What tolerance is realistic?

For many construction mesh products, +/-1 mm to +/-2 mm per pitch is a practical target, depending on wire diameter, mesh width, and speed. The purchase contract should define the exact test method.

When should rollers be replaced?

Replace feed rollers when grooves are polished, uneven, slipping under pressure, or damaging wire surface. Clean rollers first, then test ten-feed travel before buying parts.

Send YZ Welding the target mesh drawing, wire diameter, mesh width, pitch map, and one short machine video taken during feeding and welding. We can help your team decide whether the fix is recipe calibration, roller service, weld timing, or a machine upgrade for higher-volume mesh production.
